what is the size of the table surface that holds the grill?

the table surfaee is 16" x 26".

What kind of material is the top shelf you put the grill on made of? I have a weber travel charcoal grill and want to make sure it is safe for that.

I believe it is aluminum and is more than strong enough to hold your grill. We have a portable camping grill and it is well supported by the top center shelf.

Does it take a lot of assembly?

Very easy to assemble. There is a video on the amazon site. I used it over the weekend but had to put it away because it started to rain. I understand the "counter top" will warp if it gets wet.

Could two side tops be replaced with outdoor plywood easily?

Yes it can, but I replaced mine with 3/16 plexiglass and it was very easy. I had the plexiglass cut to size and I jig sawed the radii on them. the rivets have to be drilled out and replaced by either small nuts and bolts or pop rivets. I chose pop rivets as I had the tools to do that with.
