What is the difference between #1 and #2 ?

There are at least 3 different handle sizes, #1 is the most narrow handle, # 2 is a little thicker, and #5 is like a screwdriver handle.  You can purchase different blades that fit into all the handles.  The #1 handle usually comes with the #11 blade or the Z blade.  The #2 handle comes with a larger blade usually the #2 blade.  There are flat, round, and angle blades available that fit all of the handles and kits that include them all.

How long is the blade? In other words, how thick a material would you be able to cut through? Thanks.

The blade is about one-inch long but tappers like a 45 degree angle to its tip.  The tip is what most folks use.  This is a knife for cutting out stencil film, not for cutting things like a regular knife.  As far as using it to cut through a thickness, I would say no more than half an inch.  But also bear in mind that you will have to go over the cut again and again until you get to the bottom of that one half inch.  Only the tip does the cutting.

How well does the cap stay on? Is this safe to throw in my pocket?

At first, the cap stayed on nice and snug. But now, for me at least, the cap is very loose and isn't strong enough to hold up its own weight, meaning if you have the knife upside-down in a cup or something, the cap will stay in the cup if you pick up the knife.I can't confirm that this will happen every time, however, because I've only owned the one knife.
